Why Cheap Windows Can Cost More: The True Lifetime Cost of Aluminium Window Systems

A window package is bought once, but the building pays for it every year: in heating and cooling, in cleaning and adjustment, in warranty callbacks and, eventually, in replacement. Procurement teams under pressure to hit a cost plan often compare bids on supply-and-install price alone. That is a reasonable starting point and a poor finishing point. This article looks at where the money goes over the life of a building and why a lower bid can become the more expensive choice.

The four parts of window cost

A whole-life view of windows has four parts. Capital cost covers supply, installation, access equipment and the junctions with the wall. Operating cost is mostly the energy lost or gained through the glass and frame, plus the air that leaks around them. Maintenance cost covers cleaning, gasket and hardware adjustment, sealant renewal and finish touch-up. End-of-life cost covers removal, disposal or recycling, and the disruption of replacing windows in an occupied building.

Only the capital cost appears on the tender sheet. The other three are decided by details buried in the specification: the design of the frame’s thermal break, the glazing, the coating grade, the hardware quality and how the window is installed.

Energy: the cost that never stops

The US Department of Energy estimates that heat gained and lost through windows accounts for 25–30 percent of residential heating and cooling energy use. That is a residential figure, but the logic carries into commercial and multifamily buildings with a lot of glass. ENERGY STAR reports that homes upgrading to certified windows cut their energy bills by about 12 percent on average. Treat that as directional for commercial work rather than a promise.

For aluminium in particular, the frame matters. Aluminium conducts heat readily, and a frame without an insulating thermal break can lose several times as much heat per square metre as a well-designed thermally broken frame. A cheap frame with no break, or a very narrow one, can undo much of the benefit of good glass. Run the comparison for your own building with your climate data, energy tariffs and certified whole-window values, and the difference between a budget package and a performance package usually becomes clear well within the window’s service life.

Service life: the replacement you pay for twice

Published lifespans for windows vary more than most people expect, and any single number deserves caution. Older surveys of building components, which largely reflect aluminium windows made before modern thermal breaks, give aluminium a shorter life than wood. Manufacturers of current thermally broken, powder-coated systems quote figures of several decades, but those are marketing claims rather than independent data.

The pattern matters more than the numbers. The service life of a modern aluminium window is governed by its weakest replaceable parts: the seal around the edge of the insulating glass, the gaskets and the hardware. In the right specification, all of those can be replaced without removing the frame.

That is why the cheap option often costs more. A frame that outlives two glass replacements is a good asset. A frame that has to come out with the glass because of corrosion, distorted profiles or discontinued hardware turns a maintenance job into a façade replacement project.

Hidden costs of poor-quality windows

The expensive failures are rarely dramatic. They accumulate. Air leakage through poorly made corner joints or low-grade gaskets raises heating and cooling loads and generates tenant complaints. Condensation on cold, uninsulated frames stains finishes, damages sills and plasterboard and, in the worst cases, supports mould growth. Hardware failure on opening windows in busy buildings leads to repeated service calls. A basic-grade coating that fades and chalks within a few years on a sunny elevation is a visible problem on a building that was meant to look new for decades. Water penetration where the window meets the wall can lead to repairs that cost many times the original window price once finishes, insulation and tenant disruption are included.

Where the two packages diverge

Over a thirty-year horizon, a budget package and a performance package part company in predictable ways. The budget package costs less to supply and install, which is usually the only number anyone compares. The performance package, with a proper thermal break, a higher coating grade and better hardware, costs more on day one but less in energy every year. It carries a lower risk of condensation and interior damage, keeps its colour and gloss for longer, needs gasket and hardware service less often, and can be re-glazed and re-fitted in place rather than replaced as a whole.

How aluminium compares with uPVC and timber

Each material has a place. Thermally broken aluminium is stiff, so it can carry large panes with slim frames, and it needs little maintenance beyond cleaning and periodic checks; its thermal performance depends heavily on the design of the frame. uPVC is generally a good insulator and low-maintenance, but it is limited in span, often needs steel reinforcement in larger sizes, and its recycling routes are less developed. Timber performs well thermally and can last a long time, but only with regular repainting or re-staining. At end of life, aluminium has the most established recycling route and the highest scrap value of the three.

Practical procurement steps

Compare like with like: ask every bidder for whole-window thermal values and tested air leakage at your actual sizes, and model the energy difference. Specify the finish grade by exposure and require the applicator’s certificates. Price the maintenance by asking for a thirty-year schedule showing typical replacement intervals for gaskets, hardware and glass, and whether parts will still be available. Read the warranty by component, since frame, finish, glass and hardware usually carry different terms.

If your shortlist includes thermally broken aluminium windows from a fabricator working on an established profile system, ask for the system house’s test data alongside the fabricator’s own quality records. The two together give the clearest picture of long-term cost.

Conclusion

The lowest window price is a one-day number. The lowest window cost is a thirty-year number. Once energy, maintenance, callbacks and replacement timing are included, a thermally broken, properly finished and properly installed aluminium system often costs the building owner less than a budget package that looked cheaper on a tender day. Run the life-cycle numbers with your own assumptions before you accept the bid.
